View Full Version : How many hours? Copper Cable Kit for '78 Warrior

I did the Google search for previous discussions,
found the Bogert Kit http://maxpages.com/bogertaviation/Copper_Cable_Kit,
but didn't find an estimate of the number of hours needed to install
the kit. The answer will bias the decision wrt DIY under supervision or
just have it done. My A&P lacks experience in this area,
eliciting a fit of head scratching, beard pulling and pessimistic
noises.....

I'll call Bogert, get their estimate and post back. I bet this will
be the *minimum* theoretical time ;)

From my perspective (having done it under supervision), it
depends on how neat you want to be. IIRC, it took me most
of a Saturday to do it. The fun of taking off interior
panels and reinstalling them makes an estimate difficult.

One recommendation: take pictures (e.g., with a digital camera)
of the routing of the wires. Take LOTS of pictures.

Bud,

Plan on all day. You have to take out the left side wall panels,
cut/pull the old cable, route the new one and terminate it. then put the
aircraft back together. Oh forgot you have to remove the pilots seat too
(not hard).

I did it under A&P supervision in about five hours, and it was well worth
it. Bogert makes a good kit and it comes with everything you'll need
including instructions for your A&P. Take all the seats out and work your
way from back to front removing the panels. I found it saved time to take
out the hatshelf instead of fiddling the cables in the dark. You'll need
some help feeding the cables through the firewall, and the airframe
grounding cable was a stinker to attach (I am not a small guy).

Good luck, save a few $$$ and do most of the gruntwork yourself. It is not a
difficult task. The copper cables make a huge difference to starting power.

My Cherokee had the Bogert cables installed in the past, years before
I bought the plane. There's still a receipt in the logbook bag showing
where the A&P billed the prior owners for 4 hours labor for the
installation. Looking at how much work is really involved, I bet it
actually took longer and the A&P just was really generous that day.

Actually, the A&P probably was a skilled mechanic.

I've been waiting until I have the cash to replace the original '69
interior on the left side. And the insulation, too. Since the panels
must come off, may as well do everything at once.

Kathy from Bogert was very helpful. The kit is about
$250 and they estimate 6 - 8 hours as a stand alone
job and 4 - 6 hours if done during annual.

Bob, Michelle, Jim, Neal: Thanks for taking the time to reply
with your experiences. I think I'll go DIY if my A&P is game.

If your warrior has the braided grounding strap at the battery box, I'd
spring for the Bogert battery box mod also.
It's about $50.

Bogert is faxing the instructions to my A&P for consideration.
Meanwhile, I went flying today. Same old thing, first blade
fails to turn, so I let it back off and bump it again to get it
over the 'hump'. This produces the usual labored rotations,
but then, something new. Electrical power quit, just as if I had
turned off the master switch, in mid start.

Now, I had asked my A&P to check every connection for excessive
voltage drop while cranking, for the purpose of ruling out other
issues than the aluminum cables themselves. He indicated
that the check had been performed by his 'electrical system Guru'
and they had found no excessive delta V while cranking.

Imagine my surprise when I inspect the positive battery terminal
and find that the fastener nut is loose. After tightening, the
starter spins like a top!

We'll see how this holds up over time and hold off on the copper
cable installation.

If that terminal has been loose for several flights, it may have been
arcing a bit. You might want take it apart and clean the terminals really
well.
